A pallet display is the only POP format that carries its own logistics. It arrives as a selling unit on a standard pallet, is dropped into the aisle or on an endcap, and is expected to survive a full club-store cycle — heavy payloads, forklift handling, high shopper traffic and, often, no store labour at all. Get the structure right and a single unit can move tens of thousands of units of product. Get it wrong and the pallet fails before it reaches the floor.
One Plus Display engineers pallet displays for Walmart, Costco and Sam’s Club formats. This page sets out how we think about footprint, load path, assembly and retailer compliance, and shows the projects behind the current designs.
The pallet is the constraint, not the display
Club and mass retailers rarely let a supplier invent a footprint. The display must sit on a standard pallet (typically 48 × 40 in / 1200 × 1000 mm), pass under a defined clearance, and leave enough base visible to prove stability. The easiest way to fail a compliance check is a design that is stable empty and top-heavy loaded. We therefore design every pallet unit from the loaded centre of gravity outward: heavy SKUs low and central, graphics high and light, and a base skirt that ties the display to the pallet rather than relying on friction.
| Specification | Range we build to |
|---|---|
| Board | EB-flute and BC double-wall with 350 gsm liner; laminated face for scuff resistance |
| Footprint | Full pallet (1200×1000 mm), half pallet, or a pallet-sleeve wrap |
| Configurations | 2-way, 4-way, tiered trays, side pockets, stepped shelves, central billboard |
| Payload | Commonly 80–250 kg total; validated per SKU mix |
| Access | Front-facing, 4-way, or all-round for island placement |
| Ships | Flat-packed or pre-loaded and shrink-wrapped, retail-ready |
| MOQ / lead time | 100 pcs; sample 2–4 days, bulk 12–18 days |
Structure choices that change everything
- 2-way vs 4-way. A 2-way unit is cheaper and stronger but only good against a wall or endcap. A 4-way unit is shoppable from every side and is what turns a pallet into an island — at the cost of more board and a more complex base.
- Trays vs stepped shelves. Flat trays maximise capacity; stepped shelves expose rear product and lift smaller SKUs into view. Club formats usually prefer the stepped version because the shopper never has to dig.
- Billboard panel. A large central graphic does the brand work from across the aisle and can carry a price or offer block. It must be braced against the load, or it will bow into the product.
- Side pockets. Stepped side pockets hold smaller or companion SKUs and keep the perimeter shoppable from an angle.
Project reference: a licensed pallet that had to be fun and strong
A puzzle-toy client needed a promotional pallet display for a world-famous game IP. A standard rectangular pallet would have passed the load test and failed the aisle: children would walk past it. We used 3D layering and irregular die-cut silhouettes to bring the game’s characters off the panel, while keeping a hidden internal spine so the shapely exterior carried the same payload as a plain box. The unit shipped with step-by-step assembly art, and the playful exterior did the merchandising job that a photograph on a flat billboard could not.

Formats to start from
- 4-way pet food pallet display — heavy bulk with an integrated demo zone.
- 4-way media pallet display — multi-tiered for boxed media and kits.
- Multi-product pet treat endcap — mixed sizes in one footprint.
- Book pallet with side pockets and billboard — perimeter selling plus a hero panel.
- Beer pallet with PVC reinforcement — wet, heavy beverage environment.
- 3-sided stationery pallet — a themed shape that still stacks and ships.
Pallet display FAQ
What is the maximum weight for a cardboard pallet display?
Well-designed units handle 80–250 kg in total. Beyond that the limit is usually not the board but the pallet and the retailer’s stability rule, so we test loaded and at the retailer’s worst-case clearance.
Can the pallet display be pre-loaded and shipped?
Yes. Pre-loading removes store labour and is standard for club programs. We assemble, load, brace and shrink-wrap the unit so it can be placed directly. The trade-off is cube efficiency in the truck.
Should I choose a 2-way or 4-way pallet?
Choose 2-way for an endcap or wall position and 4-way for an island or a free-standing promo spot. If the store format is uncertain, a 4-way unit is the safer specification.
Do you design to Walmart, Costco and Sam’s Club guidelines?
Yes. We hold the footprint, height and stability constraints for each format and can produce a unit that is tested against the relevant retailer checklist before bulk production.
Does the pallet come from you?
We can supply a matched display and pallet, or design the display to fit a standard pallet the retailer already uses. Both are common.
